How to Cut Round Holes for Recessed Lights and Vents

That union is a discovery denominator, not permission to use both tools on every opening. This guide re-derives the working choice from the drywall condition, the exact fixture system, the required opening, and the concealed-utility check.

Job: make a controlled round opening in drywall for a recessed light, round box, vent, or other fixture system, then prove that the specified assembly fits and remains supported exactly as its instructions require.

Difficulty: the cut is simple; the handoff is not. A good opening begins with a known fixture, a de-energized and mapped work area, and one pilot on scrap. It ends only after the cut edge, support, fit, utilities, and completed system are read back.

Hyde verifies holes up to 16 inches (406 mm) in diameter, English and metric calibrations in 1/8-inch (5 mm) graduations, and a replaceable cutting blade. The scrap pilot resolves setup before the workpiece does.

It can rough or finish an authorized opening after a safe starting path exists, but freehand sawing does not turn straight strokes into a precision circle. Use it where the fixture system permits the resulting edge and its cover fully conceals it, or as a controlled waste-removal tool after the circle has been established.

Everything else the job needs — not additional Hyde union members: the exact fixture, housing, box, collar, grille, trim, or approved sample · the current installation instructions and supplied cutout template · reflected-ceiling or mechanical/electrical plan where applicable · tape measure, pencil, straightedge, and non-damaging center-transfer means · scrap of the actual drywall · stable cutting bench or sawhorses · supports or blocking required by the fixture system · appropriate circuit-identification and test equipment used by a qualified person · task lighting · a means to inspect the cavity before cutting · drop cloth or contained collection · HEPA-filtered cleanup equipment where the hazard plan calls for it · eye protection with side protection, cut protection suited to the hand task, and respiratory protection selected from the material/SDS and exposure assessment.

Scope boundary: this is a drywall-opening guide. The 09110's accepted claims do not extend to cement board, plaster, wood panels, tile, metal, or composite ceiling systems. The 09016 is officially described for drywall and wood, including plywood, but that does not make this drywall method an approved fixture-opening procedure for every wood assembly.

Before layout: release the fixture system, not merely a diameter

Identify the exact assembly and its controlling instructions

Do not begin from “a can light,” “a fan,” or a trim-ring measurement. Record the manufacturer, complete model or catalog number, instruction revision, listed ceiling or wall construction, permitted substrate and thickness, supplied template, required cutout, mounting method, clearances, wiring or duct method, and any fire-, air-, acoustic-, moisture-, or insulation-contact conditions that affect the opening.

Treat the parts as a system:

Recessed light: housing or direct-mount unit, driver or junction box, cable method, springs/clips/brackets, trim, and any required clearance or enclosure.

Vent or fan: housing, mounting bracket, duct connection and direction, backdraft device where supplied, grille, electrical connection, and access for service.

Round box or other fixture: box or body, independent support, connector, cover or trim, and the device the box serves.

The visible trim is not the cutout template. Its overlap is a cover, not a tolerance specification. Likewise, a nominal trade name is not a cut size. Use the exact dimension or physical template supplied for the exact assembly. If the parts, model, instructions, and template do not agree, stop at submittal or manufacturer review; averaging the conflicting numbers creates an unauthorized opening.

Prove the assembly is supported before asking drywall to surround it

Determine how the housing, bracket, box, or collar is carried and where that support must land. Some systems fasten to framing or a manufacturer bracket before board; others clamp to a finished opening; still others require a separate support or listed ceiling detail. Do not assume the drywall carries equipment merely because trim touches it.

Before closing a new ceiling or wall:

install, square, and secure the required support in the location established by the project documents and fixture instructions;

confirm that the intended sheet plane, board thickness, and finish buildup are compatible with the mounting range stated for that exact system;

keep the opening clear of framing, resilient channel, furring, suspension members, hangers, fasteners, insulation, vapor/air-control layers, ducts, pipes, and cables unless the released detail explicitly coordinates them;

photograph or otherwise record the open cavity, support points, cable/duct route, and center reference before board hides them.

For a retrofit into a closed assembly, locate the framing and concealed services and obtain the access the system requires before cutting. A “clear” center point is not enough: the whole disc, the saw's stroke, the cutter pivot, the fixture body, its clips or brackets, its junction space, and any duct bend all need an authorized envelope.

De-energize, prevent re-energization, and verify the work area

A round opening for a light or powered fan is made where electrical conductors are expected. Before a metal pivot, awl, pilot tool, or saw enters the board:

Identify every circuit that may enter or cross the work area from the panel schedule, drawings, open-cavity record, and direct inspection.

Have the responsible qualified person de-energize the affected circuit(s), render them inoperative against unplanned re-energization, and apply the site's lock/tag procedure.

Verify the de-energized condition with test equipment and a method appropriate to the circuit and site procedure. A label, wall switch, or single non-contact indication is not the whole proof.

Control conductors and connectors outside the cutter and saw path. Do not push a cable “somewhere deeper” and then cut blind.

OSHA's construction rule requires the location of exposed or concealed energized circuits to be ascertained before work that could bring a person or tool into contact with them, and protection by de-energizing/grounding or effective guarding/insulation where contact is possible (29 CFR 1926.416).

Clear every other concealed utility and building-control layer

Electricity is only the first hidden system. Map and protect water, drain, gas, refrigerant, fire-suppression, communications, controls, ductwork, structural members, post-tension or specialty structure, and air/vapor/fire/acoustic layers before selecting a cut path. Use current drawings, open-framing photographs, direct access, and approved detection or inspection methods together; no single consumer scanner proves an entire cavity empty.

Stop and route the work to the responsible trade when:

the concealed path cannot be established for the entire opening and tool travel;

a utility conflicts with the required fixture body or support;

a fire-rated, smoke, acoustic, air, vapor, moisture, or structural assembly would be penetrated without a released restoration detail;

suspect asbestos-containing material, lead-painted material, mold, water damage, or another controlled material may be disturbed.

Cutouts in painted surfaces can create regulated lead dust in pre-1978 target housing and child-occupied facilities; EPA treats making wall cutouts as paint disturbance and requires the applicable lead-safe process for covered work (EPA RRP paint-disturbance examples, EPA lead-safe renovation guidance). If asbestos is suspected, do not sample, score, or saw it as a casual test; use the building's asbestos process or an asbestos professional.

Lay out once, then prove the setup on scrap

Establish references that survive the sheet move

For new board cut before hanging, transfer the fixture center from fixed surfaces that the installed sheet will actually register against: framing grid, control lines, adjacent installed sheet edge, wall line, or another released datum. Record both directions and mark the sheet's face, orientation, room/area, and installed side before measuring. A mirrored sheet or measurement taken from the wrong end can be perfectly accurate and completely wrong.

Use at least two independent checks:

coordinate from the controlling datums to the center;

check the center against the fixture/support itself, a supplied template, an open-framing photograph, or another independent dimension.

Where the instructions permit a physical transfer, use a non-damaging center mark or template transfer that does not load the board against sharp hardware. Do not crush the back of the sheet over a housing to hunt for its outline.

For an existing surface, establish the fixture center and full cutout envelope from the released plan and cavity inspection. Do not use a blind puncture as a locating method.

Convert the manufacturer requirement into a physical template

Use the supplied template whenever one exists. Preserve its orientation marks and verify that printing or copying has not scaled it. If the manufacturer supplies only a dimension, establish the required circle with a verified physical gauge or layout method and label the number as manufacturer-required cutout, not “trim size.”

Before setting 09110:

confirm the required opening is drywall and does not exceed Hyde's verified 16-inch (406 mm) maximum;

do not assume any unpublished minimum diameter;

determine whether the required setup is physically achievable without the pivot, blade carrier, or body fouling;

keep radius and diameter explicitly separate in the work record;

do not assume the cutter's engraved value represents one or the other until a scrap cut proves the resulting diameter.

Hyde verifies 1/8-inch (5 mm) graduations. Those are scale increments, not a universal fit tolerance and not permission to round a fixture's specified opening.

Run the pilot on scrap from the actual board

The pilot is mandatory for the first fixture model, the first board type/thickness, every cutter setup change, and every uncertain scale reading.

Use an offcut of the same drywall product and thickness, face side identified.

Set the 09110 from the released template or required diameter, keeping the pivot and blade locked as the physical tool requires.

Score the pilot by the selected method; for the two-face method, transfer the center and score the back from the same center.

Remove the plug without enlarging the score.

Compare the resulting opening to the manufacturer template or exact assembly, not merely to the cutter's engraved number.

Record the accepted setting, resulting fit, board type/thickness, and who accepted the first opening. If the result is wrong, correct the setup and repeat on a new scrap; do not “remember the offset” while cutting production sheets.

This pilot resolves three unknowns cheaply: how the physical cutter scale reads, how that board's paper/core respond, and whether the fixture system accepts the resulting edge. It does not override the instructions.

Choose the cutting route

Route A — 09110 two-face score and controlled plug removal

Use this as the primary route on a detached drywall sheet when:

the exact opening is within the verified tool envelope and physically achievable;

a center can be planted in the waste;

both faces can be accessed;

the pilot proves the setting and fit;

the fixture system accepts a scored drywall edge.

Route B — 09110 establishes the face; 09016 removes or refines authorized waste

Use the exact pair only where the approved method calls for it: the cutter establishes the circle on the show face, and the jab saw works inside that established waste boundary after a safe starting path and concealed-utility clearance exist. This route can help when the back cannot be circle-scored or the core does not release cleanly, but it produces more dust and gives the saw more chances to cross the finish line.

Do not convert “sharp tip cuts without drilling” into permission for a blind plunge near concealed services. The 09016's self-starting feature is verified; the job still decides whether a plunge is safe.

Route C — 09016 alone, rough circle permitted

Use the saw alone only when all of these are true:

the fixture instructions permit a hand-sawn drywall opening;

the edge is fully concealed by the completed exact assembly;

the required cutout has been laid out from the supplied template;

a safe start inside the waste exists;

the operator can keep the kerf inside the authorized waste line;

the final fit can be proved without force or uncontrolled enlargement.

A jab-sawn circle is a series of short straight cuts. That can be entirely adequate behind a generous approved cover; it is not equivalent to a compass-scored edge. If the visible or sealing result depends on a true circle, use the 09110 route or the fixture manufacturer's approved alternative.

Stop — neither exact-union tool is the released answer

Stop and select the fixture- or substrate-manufacturer's approved method when the opening is outside 09110's verified envelope, below its unresolved practical minimum, lacks a safe pivot center, is not drywall, requires a powered hole saw/router/cutout system, belongs to a listed specialty ceiling, or cannot be cleared of utilities. Exact-union coverage means both row tools are evaluated honestly; it does not require forcing one into an incompatible job.

Make the cut on a supported sheet

Prepare the station and control dust before the edge moves

Keep other people out of the drop and cut zone. Protect the finished side from grit. Provide stable, broad support so the sheet cannot sag, rock, or break under pivot pressure, while leaving the plug and tool path free. Place supports close enough to the circle to hold the keep side without trapping the waste. For overhead or in-place work, support or capture the plug before its last connection parts so it cannot fall onto the worker, fixture components, wiring, duct, or occupied space.

Wear eye protection with side protection against flying particles (29 CFR 1926.102). Keep hands out of the projected cutter and saw path; use cut protection selected for the task without treating a glove as a clamp.

Contain dust at the source, use ventilation or collection appropriate to the assembly, and clean with methods that do not re-aerosolize it. Read the exact panel and existing-finish SDS/hazard information. If respiratory protection is required, it must be selected for the evaluated hazard and used within the applicable respiratory-protection program; “a dust mask” is not a universal PPE specification (OSHA respiratory protection in construction). Do not dry-sweep fine dust into occupied air.

Plant the 09110 and score the face progressively

Recheck the production sheet's identity, orientation, center, cutter setting, and pilot receipt. Mark the waste with an X.

Plant the pivot at the verified center with the cutter normal to the board. Sweep the blade in light, repeatable revolutions, allowing the pivot to hold the radius. Do not try to reach full depth in one forceful pass: excess force can let the pivot walk, flex the carrier, tear face paper, or send the blade across the keep side. Stop if the center enlarges, the setting moves, the blade chatters, or the paper tears instead of scoring.

The cut line is fixed by the first complete revolution. If it is visibly wrong, quarantine the sheet or route it to an approved repair/use decision; do not draw a second nearby circle and hope the trim chooses which one to hide.

Transfer the center and score the back for the two-face route

Before moving the cutter setting, transfer the same center through the waste by the approved non-damaging method. Flip the sheet while preserving orientation and support. Confirm that the back mark corresponds to the face center, plant the pivot, and score the back progressively to meet the face score through the core.

The transfer instrument enters only the disc that will be removed and only after the concealed-utility and station checks are closed. The center pinhole leaves with the plug; it is not a defect in the keep side.

Release the plug without breaking the keep side

Support the keep side on both sides of the circle. Apply a controlled tap or pressure to the waste disc as proven by the pilot, then work around the score rather than delivering one uncontrolled blow. Catch the plug. If it does not release, stop and deepen or complete the score; harder impact substitutes fracture for cutting.

lift loose paper and gypsum from the opening without prying against the finished face;

use 09016 only on authorized waste, with short controlled strokes and the blade kept inside the established line;

support beside the kerf so the back paper does not peel away;

never side-load the saw as a lever or use its point to fish blindly into the cavity;

remove only the local high spot proven by the template or fit witness. Do not “open the whole circle a little” to solve one bind.

For a saw-led opening, make short chords from a safe start

Lay out the full template circle and mark the waste. Establish a safe starting opening inside the waste by the released method. Cut a sequence of short, tangent-like strokes that approach the line from the waste side. Turn the sheet or reposition the body instead of twisting the blade in the kerf. Keep the finished face supported beside each stroke.

Leave the line on the keep side until the fit check. The last fraction is removed only where the exact template or assembly shows contact. A freehand saw has no built-in radius; restraint is its accuracy system.

Fit, restore, and read back the result

Inspect the cut before introducing the fixture

Check the entire circumference from both faces where accessible:

face paper remains bonded to the keep side, with no torn halo, radial crack, crushed edge, or second score;

the core is not broken beyond the cut;

the opening matches the supplied template in position, size, and orientation;

the board remains flat and structurally sound around the opening;

no cable, pipe, duct, control layer, support, or fixture component was contacted;

dust and fragments are removed from boxes, housings, connectors, ducts, and the cavity.

For a fire-, smoke-, acoustic-, air-, vapor-, moisture-, or rated ceiling/wall assembly, inspect and restore the released detail before concealment. A trim ring does not restore an assembly by itself.

Dry-fit the exact system without force

Offer the exact housing, collar, box, direct-mount unit, or manufacturer gauge to the opening in the sequence its instructions specify. Do not pull a fixture into an undersize hole with screws, spring clips, or trim. Do not enlarge a correctly sized opening because an unrelated trim or housing was brought to the job.

An accepted dry fit shows:

the body passes or seats as the instructions require, without crushing or bowing the drywall;

brackets, clips, springs, flanges, or fasteners engage their intended surfaces through their full required travel;

the assembly lands at the intended plane and orientation;

the specified support, cable/connector, junction access, duct connection, and service access remain available;

the finished cover or trim conceals the opening everywhere without being asked to support, center, or repair a wrong cut;

required clearances and control-layer details remain intact.

If it binds, remove it and read the witness. Compare the opening to the template again, identify one cause, correct only authorized waste, and retry. If the opening is oversize, off-center, cracked, or outside the fixture instructions, stop for the specified repair or panel replacement; do not hide it and call the trim the repair.

Complete only under the responsible trades and the fixture instructions

The circuit remains de-energized until:

the opening and cavity are clear of conductive debris and damage;

conductors, connectors, grounding/bonding, junction closures, strain relief, and access have been inspected as required;

the fixture or equipment is fully assembled and supported;

required electrical tests and pre-energization checks are complete;

the responsible qualified person authorizes removal of lock/tag controls and re-energization.

If any tool contacted or may have contacted a conductor, cable, pipe, duct, suppression component, or control layer, stop. Keep the affected system isolated, preserve access, and route it to the responsible trade for inspection and repair. Tape, compound, trim, or silence is not a readback.

Record the installation readback

location and opening identifier;

fixture/system manufacturer and complete model;

instruction/template revision and specified cutout;

substrate product/type and thickness;

center references and orientation;

selected route: 09110 two-face, 09110 + 09016, 09016 alone, or approved outside-union method;

09110 setting and pilot result, with radius/diameter vocabulary explicit;

pre-cut circuit and concealed-utility status;

support/blocking/bracket detail and before-close photograph;

as-cut template check, edge condition, and dry-fit result;

restoration of any rated or environmental-control layer;

responsible electrical/mechanical inspection and, where authorized, post-assembly functional result;

For a production run, compare later openings to the accepted pilot and re-run the pilot whenever the board, fixture model, template, cutter setting, blade, or operator method changes. “Same nominal size” is not a readback.

What goes wrong — symptom, cause, recovery

The fixture will not enter the opening. First check that the fixture model and template are the ones used for layout. Then check for one local paper flap, core nib, tilted body, bracket conflict, or wrong cutter scale interpretation. Correct the identified cause only. Do not enlarge the entire circumference by feel.

The trim does not cover the opening. The hole is oversize, off-center, the wrong shape, or paired with the wrong trim. Stop and compare exact model, template, and center references. Repair or replace the panel by the released detail; a larger unrelated trim is not an automatic remedy.

The circle has a step where the ends meet. The pivot walked, the beam setting shifted, or the cutter was tilted. Stop; do not keep orbiting the bad track. Check the pivot hole and lock, repeat the pilot, and replace/quarantine the production piece as the acceptance plan requires.

Front and back scores do not meet. The center transfer moved or the sheet was mirrored after flipping. Do not hammer harder. Re-establish the true center from the face while still inside waste, or finish authorized waste with controlled 09016 strokes if the acceptance plan permits.

The plug breaks into the keep side. The score was incomplete, the keep side lacked close support, or impact replaced progressive release. Stop the crack, inspect face-paper and core damage, and route the panel to repair/replacement before fitting the fixture.

Paper tears instead of scoring. The blade is dull, contaminated, damaged, over-forced, or being dragged sideways. Stop and resolve the correct blade/service method; do not compensate with pressure.

The saw wanders outside the line. Strokes are too long, the blade is being twisted, the board is unsupported, or the operator is cutting on the line instead of from the waste. Stop, support closer, shorten the chord, and work toward the template. Overshoot triggers repair review.

The cut opens into framing, a channel, duct, pipe, or cable route. Layout or pre-cut utility mapping failed. Stop; do not notch, bend, move, or bury the conflict. Preserve access and return the location to the responsible design/trade decision.

The housing fits but clips or brackets cannot engage. The body cutout alone was checked while board thickness, finish buildup, framing conflict, or support range was not. Return to the exact fixture-system instructions; do not thin the drywall or alter listed hardware.

Dust enters a box, driver, fan, or duct. Containment and plug capture failed. Keep systems de-energized/inoperative, clean by the manufacturer's permitted method, and inspect before closure or operation.

A finished retrofit reveals suspect old coating or material. Stop disturbance, contain the area, and invoke the lead/asbestos or other controlled-material process. Continuing because “the hole is almost done” increases the exposure and cleanup denominator.

The first hole works; the fifth does not. The cutter setting, pivot, blade, template, board, or fixture revision drifted. Quarantine from the last accepted check, identify the change, repeat the pilot, and inspect the affected denominator rather than adjusting only the fifth.

Buyer tests — which exact tool, and when neither

“New drywall is on the bench; I have the exact template and need a clean round edge.” → 09110 primary, provided the required opening is within its verified maximum and the scrap pilot proves the physical setting and fit.

“The edge will show close to a narrow trim.” → 09110, with the two-face route when accessible.

“The grille or trim fully hides a rougher edge, and this is one opening.” → 09016 may be honestly sufficient if the fixture instructions allow a hand-sawn drywall opening and the concealed-service check provides a safe start.

“I want the clean circle, but the plug does not release from the score.” → 09110 establishes the line; 09016 conditionally removes authorized waste from a safe start. Keep the saw inside the scored boundary.

“The drywall is already installed and I cannot inspect the cavity.” → neither tool yet. De-energize, locate the full service/support envelope, obtain access, and release the retrofit method first.

“The required hole is larger than 16 inches / 406 mm.” → not 09110. Use the exact fixture- and substrate-approved method.

“The required hole is very small.” → pilot before purchase or production.

“The surface is plaster, cement board, tile, metal, wood panel, or a listed specialty ceiling.” → not this guide. Even though 09016 is officially described for wood and plywood, the substrate and fixture system require their own cutting method and acceptance.

“I have many identical openings.” → build an accepted first-piece and repeat-control plan. A fixture-specific template, jig, or powered system may be the honest production choice outside this exact union; volume does not make freehand error acceptable.

Confirm the exact part before promising field service.

History note — two old geometries adapted to board

The 09110 belongs to the beam-compass family: a pivot and a sliding point establish a radius larger than an ordinary hinged compass conveniently carries. Replacing the marking point with a cutting wheel adapts that anonymous layout form to paper-faced gypsum. The 09016 belongs to the narrow pad-saw/keyhole-saw family, with a sharp self-starting point suited to board cutouts.

What changed with gypsum board was the work sequence: openings could be laid out on a factory-made panel, scored or sawn before hanging, and then handed to a separate fixture system. The circle cutter and jab saw remain adjacent because they solve different geometry: pivoted round score versus controlled short saw cut. Hyde's broader Southbridge toolmaking history is recorded in the line document with an early-to-mid-1870s wording because Hyde sources conflict between 1870 and 1875; this page does not sharpen that unresolved date.

No small-opening compatibility promise is allowed without a physical pilot.

09110 scale semantics: Hyde verifies English/metric calibrations in 1/8-inch/5-mm graduations, but the accepted text does not say whether the physical scale reads radius, diameter, or another setup reference. Verify the actual opening on scrap and label radius versus diameter explicitly.

09110 replacement blade: Hyde verifies a replaceable cutting blade; the exact replacement SKU and service procedure are unresolved.

09110 substrate scope: accepted applications are drywall vents, lights, and fixtures. Do not extend the score-and-release method to other panel types.

09016 round-opening result: Hyde verifies drywall/wood cutting, a sharp no-predrill point, and bidirectional double-ground teeth. Hyde does not claim compass accuracy, a minimum radius, or a fixture-specific cutout tolerance.

Fixture compatibility and cut size: no light, box, fan, vent, speaker, collar, trim, board thickness, mounting range, clearance, fire rating, insulation condition, or duct/wiring method is universal. The exact current fixture-system instructions and supplied template decide each one.

Existing assemblies: concealed utilities and lead/asbestos or other controlled-material conditions are site-specific and must be resolved before penetration. This guide does not release blind cutting.

Support and restoration: fixture support, rated-assembly penetration details, air/vapor/moisture/acoustic restoration, and post-installation tests are system- and jurisdiction-specific.

History: beam-compass and pad-saw/keyhole-saw lineage is pattern history without an accepted inventor or first drywall-use date. Hyde founding language remains “early-to-mid 1870s” until the 1870/1875 source conflict is resolved.
