Time: there is no honest universal schedule. Investigation, access, cleaning, corrosion repair, preparation, priming, coats, turning or closing, cure, reassembly, and return to service each have their own product- or assembly-defined gate. Build the calendar from the current coating instructions and the accepted witness area.
Difficulty: advanced. The rolling is not the difficult part. The consequential decisions are whether the metal is sound, whether it is galvanized or otherwise treated, whether the old film can remain, what contamination is present, and whether the proposed primer and finish are one approved system.

Decide whether this is a coating job or a repair job
Operate and inspect before covering evidence. A door must hang, close, latch, seal, and retain any fire, security, weather, or access-control duty. A railing or guard must be structurally serviceable. Record rubs, loose hardware, distortion, failed welds, open joints, burrs, drains, corrosion, and coating failure.
Stop for structural review when anchors move, a member or weld is cracked, corrosion has reduced a section, a door or frame is distorted, hardware is unsafe, or powered equipment cannot be isolated under its own procedure. Paint restores none of those functions. Repair must be accepted before preparation resumes.
Sharp edges are also a stop. Identify burrs, cut ends, fractured scale, and knife-like sheet without hand-tracing them. Edge repair belongs to the fabricator, assembly instructions, or specification; this guide invents no grinding, filing, rounding, or edge-breaking procedure.
Never stand on or anchor to the work. If every face cannot be reached from a permitted stable access system while controlling tools and wet coating, redesign access or use qualified help.
Identify the metal, treatment, old coating, corrosion, and contamination
Do not begin with “metal primer.” Begin with a substrate map.
Metal and treatment. Use fabrication records, labels, drawings, maintenance records, and qualified examination to distinguish carbon steel, galvanized steel, stainless, aluminum, coated sheet, plating, and unknown metal. Appearance or a magnet alone is insufficient. Gray or spangled surfaces do not establish treatment age, condition, or paint readiness.
Hot-dip galvanizing is zinc protection, not “clean steel.” The American Galvanizers Association separates new, partially weathered, and fully weathered surfaces and points to ASTM D6386. Identify the condition and approved duplex procedure; never transfer a bare-steel sequence onto zinc.
Existing coating. Map sound factory or repaint film, chalking, intercoat peeling, failure to metal, under-film corrosion, repairs, unknown layers, and bare spots. Determine whether film may remain by the specification's named assessment; invent no scratch, tape, solvent-rub, burn, or adhesion test.
Corrosion. Separate loose products, pitting, scale, joint rust, under-film corrosion, and section loss. The specification must name the endpoint and method. “Remove the rust” and a bright-looking patch prove nothing; inspect any named preparation standard before primer.
Contamination. Lubricants, release agents, wax, silicone, salts, cleaners, maintenance products, and deposits can defeat adhesion. Inspect touch zones, edges, latches, handrails, base plates, welds, and horizontal tops. Identify the contaminant and permitted removal system; a generic solvent wipe can spread it, attack film, create hazards, or leave residue.
If preparation may disturb paint in pre-1978 U.S. housing or a child-occupied facility, establish the lead-safe route before scraping, abrading, drilling, or dismantling. EPA states that these projects can create dangerous lead dust; covered paid work belongs under its Renovation, Repair and Painting program, while owner-occupants should use EPA's current lead-safe DIY guidance. Industrial and construction work has its own employer exposure assessment and controls. Unknown old coating is not permission for uncontrolled dust.
Make one exact coating system the admission gate
Collect the current instructions for the exact substrate, exposure, old-film condition, primer, topcoat, color/base, and service. The coating maker, assembly maker, fabricator, galvanizer, project specification, and site hazard assessment must resolve:
which substrate and galvanizing condition the system permits;
whether the old coating can remain and how its condition or compatibility is established;
the named cleaner, rinsing or residue-removal requirement, and dry-state handoff;
the permitted preparation method and required endpoint, including any treatment of rust, mill scale, zinc products, old edges, pits, welds, or bare spots;
whether an abrasive is required, permitted, or prohibited, and its exact material and procedure;
whether any solvent, conversion treatment, conditioner, or etch is required or permitted;
the exact primer and topcoat pairing, including bare-metal, galvanized, repair, and previously coated branches;
approved applicator types and whether the proposed fiber or foam cover is allowed;
mixing, induction, straining, additives, reduction, thinning, pot life, and material disposition;
required coat structure, stripe coat, wet or dry film requirement, application direction, and inspection method;
temperature, surface condition, humidity, ventilation, ignition, PPE, respiratory, containment, and environmental limits;
working, dry, recoat, repair, handling, closing, cure, and return-to-service gates; and
cleanup, rag or wipe handling, storage, transport, and disposal.
This guide intentionally supplies none of those product-specific values or procedures. It does not invent abrasion, solvent, primer, compatibility, pressure, direction, spread rate, coat count, film thickness, timing, PPE, or disposal.
Build a representative witness area only after the system is complete. Include the actual metal or retained coating, a typical corrosion repair, an edge, a weld or junction, the primer, the proposed finish, the exact cover and frame, and the real environmental controls. Carry it through every specified evaluation state. Inspect the dry result for required adhesion, color, sheen, texture, edge coverage, contamination, holidays, sags, bridging, rust bleed, and contact behavior. Retain the accepted sample and record products, available batch identifiers, conditions, sequence, operator, date, and disposition.
Remove, map, or protect hardware and moving parts
Photograph gaps, hinges, closers, latches, seals, thresholds, contacts, gate travel, and attachments. Label removable parts by position and orientation. Support heavy, glazed, fire-rated, self-closing, powered, or unfamiliar assemblies under their own procedures.
Remove hardware only when permitted; otherwise exclude it. Protect hinges, bearings, pivots, tracks, latches, cylinders, closers, panic devices, contacts, bonding points, threads, adjusters, drains, seals, glazing, labels, tags, and designed contacts. Masking cannot defeat safety or required service.
Keep moving joints, sliding interfaces, holes, adjusters, locks, hinges, and drains free.
Prepare to the specified handoff — and stop there
Create zones for dirty preparation, clean coating work, removed hardware, waste, and accepted material. Protect adjacent finishes and contain debris by the lead, coating, site, and environmental requirements. Do not let preparation residue enter moving hardware, occupied space, soil, drains, or an uncontrolled air path.
Run the admitted sequence exactly:
Clean as specified. Remove the identified contamination with the named system. Complete its rinse, wipe, neutralization, or dry-state handoff without substituting household chemistry.
Remove or stabilize only by the approved method. Address loose coating, corrosion, edges, welds, pits, and bare spots to the specified endpoint. Do not press a catalog roller into preparation duty, and do not improvise an abrasive or tool motion.
Keep metals and preparation media segregated. A tool or abrasive qualified for one alloy or coating system is not automatically clean or suitable for another. Cross-contamination can become the next corrosion site.
Run the galvanizing branch when present. Use the procedure for the identified galvanizing condition. Do not assume weathering alone, a universal acid wash, or a bare-steel primer.
Inspect the preparation. Under useful light, examine fields, edges, undersides, weld toes, pits, fasteners, base plates, hinge-side returns, rail intersections, and drainage points. The named inspector or acceptance method closes this handoff.
Prime at the system's required state. Respect the specified interval and environmental condition between accepted preparation and primer. If contamination, condensation, corrosion, or an expired handoff appears, stop and re-establish the preparation state by the approved recovery.
An edge may need special system treatment because coating can pull thin there, but this guide does not prescribe rounding or a stripe coat. Those actions occur only when the admitted specification names them.
Select the roller role without inventing a kit
For a smooth interior metal door, 47309 is the evidence-backed 9" shortlist member: verified 1/4" E-volution, 100% lint-free, intended for interior super-smooth and semi/high-gloss work. For a smooth exterior metal door or sufficiently broad exterior field, 47360 is the evidence-backed shortlist member: verified 1/4" Lamb Pro high-density polyester positioned by Hyde for exterior paints and stains. Neither statement proves compatibility with the selected primer or finish, a metal substrate, a frame, a finish result, or a particular service.
Prove the exact frame fit dry. The cover must mount as directed, seat without improvised force, rotate true, remain controlled, clear the frame arm, and stay retained.
Those exact models remain held until manufacturer evidence resolves their construction, frame, fit, coating class, and intended application. Do not turn a suggestive store title or a product-guide inference into an operational pairing.
Rehearse the approved applicators on the witness geometry. Confirm that each can land on its working face, clear adjacent members, coat the intended zone without striking a wet neighbor, and leave junctions visible for readback. Anything the roller cannot reach honestly belongs to an approved detail applicator outside this row's catalog graph.
Sequence flats, edges, bars, pickets, and junctions
Plan by bounded geometry, access, and the coating's permitted working state—not by a universal stroke direction.
Doors and frames: divide the work into broad faces, recessed or raised fields, rails, stiles, profiles, frame returns, and approved edges. Complete inaccessible profiles and bounded details before an adjacent broad field when that preserves a legitimate meeting; then use the qualified broad cover on areas it can cover without riding one shoulder or flooding a profile. Keep hinge, latch, seal, label, drain, and contact exclusions visible throughout.
Railings, guards, and gates: divide the assembly at posts, panels, natural breaks, or other manageable boundaries. Within one zone, make inaccessible junctions and undersides visible and complete before surrounding bars or pickets close the access. Work each bar or picket as a complete bounded element, including its permitted faces and the transition into the next member, before abandoning it for scattered touch-ups. Finish broad plates, posts, or rail faces with the qualified wider tool only where geometry allows.
Edges and junctions: inspect them separately from fields. At a bar-to-rail intersection, base plate, weld, fold, hem, or door return, coating can bridge a gap, pool in a corner, pull away from an edge, or hide continuing corrosion. Use only the system-approved detail method and any named edge treatment. Do not force a roller into a crevice, flood a joint to “make sure,” or paint a designed movement gap shut.
The plan must keep a legitimate meeting between adjacent wet areas without carrying work beyond the coating's allowed working state. No generic “top to bottom,” “one direction,” pressure, spread, or lay-off instruction overrides the witness result and product directions.
Apply qualitatively and read back while correction is still authorized
Mix, strain, condition, or decant only as directed. Load the qualified cover across its working face and meter free excess in the approved vessel without crushing it. Rotate before touchdown. A cover that skids, wobbles, migrates, sheds visible material, or cannot clear the geometry fails setup.
Place material on one bounded element while the coating is in its permitted working state. Keep the assembly controlled enough that one shoulder does not become a squeegee. Recharge before a starving cover produces repeated thin bands. Use only the contact needed to keep the cover turning and controlled; there is no pressure target in this guide.
Move the inspection light rather than touching the surface. Read every zone from more than one angle for continuous wetting, visible holidays, edge pullback, shoulder ropes, sags, curtains, trapped debris, bubbles, junction pools, bridging across movement gaps, and rust-colored emergence. Correct only by the method and within the state allowed by the coating system. Once that state closes, leave the film alone.

Between coats, inspect only at the named condition. “Dry to touch,” “ready to recoat,” “ready to handle,” “ready to close,” “ready for weather,” and “fully cured” are separate states. A calendar guess cannot substitute for any of them.
Cure, reassemble, test, and return to service
Maintain required conditions through dry, recoat, handling, cure, and service states. Do not close, operate, wrap, pad, seal, or expose the work to hand traffic merely because it feels dry.
Before reassembly, inspect seats, holes, threads, clearances, closer/panic interfaces, pivots, locks, drains, labels, contacts, bonding points, and designed contacts. Correct only by the approved method; reinstall labeled hardware, shims, and adjustments as recorded.
Operate the assembly through its normal function only after the coating and assembly permit it. Verify door swing, closer action, latch, seal, release and required fire or egress behavior; verify gate travel, lock, stops, and clearances; verify that railings remain firm and their attachments, joints, labels, drains, and electrical functions remain intact. Compare the cured finish to the retained witness under the agreed light.
The job closes when the specified coating state is achieved, the assembly performs its original duties, exclusions remain functional, and no structural or corrosion stop is concealed. A visually uniform door or railing that binds, sheds coating at contacts, moves at its anchors, or bleeds rust is not complete.
Cleanup without inventing chemistry or disposal
Segregate unused coating, contaminated wipes, preparation debris, removed rust and paint, masking, rinse material, solvent if one was authorized, and damaged components as directed. Do not mix waste streams, pour residue into a drain or onto soil, evaporate a material for convenience, or assume a waterborne product makes every residue ordinary trash.
Restore the work zone, remove containment in the required order, inspect surrounding surfaces and drains, and complete any mandated lead, hazardous-waste, or site clearance.
Can I paint over rust if the new coating says “direct to metal”?
Only if the exact product instructions permit the identified corrosion condition and specify the preparation and primer/topcoat route. “Direct to metal” does not waive contamination, loose material, section loss, a named preparation standard, or the witness gate.
How do I know whether the door or railing is galvanized?
Use fabrication, galvanizer, product, or maintenance records and qualified examination. Color, spangle, age, and a magnet are not a complete identification. If galvanizing is present or plausibly unresolved, stop until the correct new, partially weathered, or fully weathered zinc-surface branch is established.
Which of these four rollers should I use?
For an admitted system, 47309 is the evidence-backed interior super-smooth shortlist member and 47360 the evidence-backed exterior paint/stain shortlist member; both are 9", 1-1/2"-core, 1/4"-nap covers. Should I use foam on bars and pickets?
What if the railing is loose or deeply corroded?
Stop coating. A loose anchor, failed weld, cracked member, or material section loss is a structural repair decision. Paint can obscure the evidence and cannot restore capacity.
Why did rust come back through the new paint?
Possible paths include residual corrosion, contamination or salts, a moisture path, failed preparation, a wrong primer/topcoat system, or continuing metal loss. Preserve the failure, diagnose it, and return to the approved preparation/primer handoff. Do not bury it under another coat.
When can I close the door or put the railing back into service?
Surface dryness is not proof of blocking resistance, hardware readiness, weather readiness, or cure.
