How to Cut Upholstery Fabric Over Foam

Job: Cut upholstery cover fabric accurately while it is supported by, laminated to, or already laid over foam, without bunching the cloth, losing the pattern layout, or unnecessarily cutting the foam below.
Both are regular flat-ground square-point knives with a 1"-wide, .065"-thick hardened high-carbon-steel blade and a hardwood handle; blade length is the supported difference that controls selection here.
Everything else: Approved pattern or marked cut line · documented seam/trim allowance · large stable cutting surface · sacrificial cutting board where the foam is not itself the support · straightedge suitable for knife work · pattern weights or clamps positioned outside the cut path · non-staining chalk or approved fabric marker · square and measuring tools · adequate task lighting · scrap from the actual material stack for the first cut · brush or vacuum for loose fibers · task-appropriate PPE from the shop's hazard assessment.
Qualify the actual stack on scrap and stop when the edge no longer severs it cleanly. Do not convert blade length into a material-capacity claim.
First identify which “fabric over foam” job is actually on the bench
The words describe three different operations. Calling them all the same is how good cover goods get cut short.
Loose cover cloth laid over foam as a support
The cloth is independent of the foam. The objective is to sever it and preserve the foam. Keep the textile flat and tension only enough to remove slack. The edge can still cut foam; a square point reduces a pointed tip's tendency to stab but does not make the knife harmless below. Where the piece can move, transfer the verified line and cut on a proper sacrificial surface. If it must be trimmed in place, create the clearest possible separation from the foam and use the low slicing draw below.
Fabric already bonded or laminated to foam
The layers behave as one composite. Stretching the face relative to the foam can leave the released piece curled or short. Support the laminate neutral and uncompressed, prove the marker will not bleed through, and qualify the cut on actual bonded scrap.
This guide covers cutting the fabric-over-foam assembly to its approved outline only when the observed stack cuts cleanly with one of the two listed square-point knives. It does not assign either knife a foam-thickness capacity. If the task is actually to slice a foam block to thickness or cut thick bun foam, stop: those are separate application rows with different tool logic.
Final trimming on an upholstered frame or cushion
The cut may be near a seam, rail, staple zone, glued edge, or finished profile. Map what lies under the entire stroke, remove loose fasteners, and isolate powered equipment at the bench. Never sweep toward a hidden hand, helper, show surface, or staples. The 60090's shorter working length generally makes it more manageable here; that is a control decision, not a claim that its edge cannot reach foam.
Stop gate: If you cannot say which of these three operations is in front of you, what the cut must preserve, and what lies below the fabric, do not cut.
Read the material stack before laying out the piece
Treat the work as a stack, not as “some cloth on a cushion.” From the knife side downward, identify:
Cover face and backing. Identify weave/knit/backing and any directional nap, stripe, plaid, motif, or one-way print.
Interlayer. Batting, scrim, adhesive film, liner, or another ply can move or catch the edge even when the face looks flat.
Foam condition. Note loose, shaped, bonded, or compressed foam plus contours, soft edges, and existing tension.
Hard structure. Map any deck, rail, panel, clip, zipper, wire, spring, fastener, or tabletop below.
Sacrificial support. Loose goods should finish into a support intended to receive an edge—not the table, pattern, or another production piece.
Brush or vacuum grit, clipped wire, staples, and hard crumbs from the cut zone. A hidden staple can chip an edge or deflect the stroke. Do not wipe blindly along the proposed line with a bare hand.
The tension rule
“Under tension” means flat enough for a stable cut, not stretched until the goods change size. Distribute hold with weights or clamps outside the path; support bonded foam so no overhang drags the layout; and preserve specified on-frame tension rather than adding an unmeasured stretch.
Layout: settle grain, nap, repeat, handedness, and allowance before the knife appears
The best cutting technique cannot rescue a wrong layout. Complete these decisions in order.
Establish face and direction
Mark face and required “up” direction. On pile fabrics, brush and view the nap both ways; on stripes, plaids, or motifs, identify the controlling line and registration point. Square plain woven goods to the intended warp/weft direction rather than trusting a distorted selvage.
It is not permission to rotate a one-way motif, cut a mirrored part face-up when the pattern requires face-down, or substitute the nearest visible yarn line for the approved grain rule.
Reconcile pattern line and cut line
Confirm whether the template marks a finished seam, stitch line, foam line, or cut line. Preserve its documented allowance. This guide supplies no default allowance; inventing one would be a production defect.
Mark notches, match points, centerlines, zipper positions, and handed pairs before removing the template. Use only a marker proved not to show or migrate on the actual fabric. Keep the knife on the waste side of the approved cut line as the shop's pattern system requires.
Check repeat and mirrored parts as a set
Lay companion pieces together first. Confirm mirrored parts, meeting stripes/motifs, and one-way direction. Record lot and piece identity where required; a correct individual panel can still be wrong in the finished set.
Freeze the layout
Weight or clamp the work against independent migration, outside the knife lane. Support overhang before cutting so its weight cannot skew the line.
Layout gate: No cut until face, direction, repeat, handedness, line meaning, allowance, and underlying support are all resolved.

Do not manufacture a hidden “light” versus “heavy” capacity between them. Choose by cut geometry and stroke length.
The square end removes a piercing point ahead of the edge but does not guarantee untouched foam or replace correct angle, tension, and support.
Before either knife enters production work:
Confirm the handle is tight and free of splits, looseness, contamination, or a raised fastener.
Inspect the blade for rust, chips, cracks, bends, and a damaged square corner.
Qualify sharpness on scrap from the actual fabric/foam stack. The edge should sever rather than pull the weave.
Remove the knife from service if the blade or handle is damaged. Do not compensate for a defective edge with more force.
PPE and the cutting-zone discipline
PPE follows the employer's hazard assessment and the actual material/process; this guide does not invent a universal protection rating.
Wear eye protection where staple removal, clipped wire, brittle debris, or a damaged edge can eject particles.
Use task-compatible cut protection when required. A glove never licenses a hand in front of the blade; resolve protection that compromises control through the hazard assessment.
Keep sleeves, apron ties, jewelry, and hair from the stroke and from adjacent powered equipment. Use stable, closed footwear in a production area where knives or frames can fall.
Establish a no-reach lane: the off-hand stays behind or well beside the edge, never under the stack or beyond the draw.
Cut away from the body and others. Rotate and re-support work that would direct the draw toward the torso.
Provide a defined resting place for the knife. Do not hide it under fabric or foam, leave it on a cushion, or pass it edge-first.
If another operator is tensioning a large panel, agree on the stroke, stop word, and hand positions before the blade touches the goods. The cutter owns the start; either person can call the stop.
The cut, step by step
Step 1 — Prove the stack on scrap
Use offcut representing the same face, backing, interlayer, adhesive condition, and foam support. Test the chosen knife at the planned low angle. If the fabric bunches, backing stretches, adhesive loads the edge, or foam damage cannot be controlled, stop and change the setup. Do not infer production capacity from a clean cut in a different material.
Step 2 — Stage the stroke
Support the cut zone, place the approved reference, and clear weights and hands from the lane. Plan the start, end, and edge destination. Use several controlled repositions on curves rather than one wrist-twisting sweep.
Step 3 — Set the fabric in neutral tension
Smooth from center to boundary without stretching off grain or compressing foam into a false shape. Keep laminated and installed work in the condition specified by the pattern process.
Step 4 — Present the blade low
Lay the blade shallow, square end leading and long edge cutting. A steep knife ploughs cloth; a low knife shears it. Keep the wrist neutral and move with the line.
“Low” is judged by the result: cloth severs without a bow wave, the line remains visible, and the edge does not dive into the foam.
Step 5 — Draw the whole useful edge
Draw smoothly rather than chop. Use the 60570's longer edge on straight panels and shorter re-indexed 60090 strokes around shaped work. If the edge stalls, withdraw and diagnose tension, backing, contamination, or sharpness; never force it.
If a second pass is genuinely required, return to the same supported line and repeat under the same neutral tension. Multiple wandering passes create a scalloped edge. This is a recovery method, not a capacity claim.
Step 6 — Manage curves and corners without stabbing
For a curve, reposition the work so the edge draws away from the body. The 60090 normally suits this geometry. Blend tangent slices; never torque sideways. A square point cannot start a plunge cut, so do not rock or stab the corner.
At an outside corner, complete one line, withdraw, reposition, and begin the next. Do not swing a loaded edge around the corner toward the off-hand.
Step 7 — Separate the offcut without tearing
The waste should fall free. Re-support and slice any bridging threads/backing; pulling can tear yarns or delaminate bonded face from foam.
Step 8 — Inspect before the piece moves downstream
Check for uncut backing, scallops, pulled yarns, fray, adhesive, foam nicks, and lost marks. Recheck direction, nap, repeat, allowance, and handedness. Keep the piece flat and identified.
What went wrong — diagnosis and recovery

The central recovery rule is simple: when force rises or the material moves, stop. A sharp low draw through a stable stack is the process. Extra pressure is evidence that the process has changed.
It is not slicing upholstery foam to thickness. That is a separate hollow-ground-knife application.
It is not cutting thick bun foam, and neither 60090 nor 60570 receives a thickness capacity here.
It is not the dedicated canvas-and-duck sizing job, even though the 60570 participates in that adjacent row.
It is not the dedicated webbing-and-jute severing job, even though the 60090 participates there.
It is not leather skiving, vinyl-panel plunge cutting, carpet cutting, powered cutting, or stack cutting to an assumed ply count.
It is not prying out staples, scraping a rail, or opening containers. Hardened cutting edges and hardwood handles are not pry tools.
It is not permission to use a damaged knife, cut blind over frame hardware, or place a helper's hand under the cover.
Edge ownership and end-of-job care
These are maintained high-carbon-steel knives, not disposable-blade utilities. The working result depends on the owner preserving a clean slicing edge.
Remove residue without drawing fingers or cloth toward the edge. Inspect for chips, cracks, bends, corner damage, handle splits, loose rivets, or joint movement.
Wipe the blade clean and dry before storage. Carbon steel can rust, and rust or heavy oil can transfer to finish fabric. Store the knife in the shop's protected location so its edge is not exposed and it cannot disappear beneath soft goods. The industrial-knives line carries separate sheath products, but none is added to this exact-union guide and no sheath fit is claimed here.
History — why a shoemaker's square point reached the upholstery bench
It was an established shoemaker's and mill pattern: a long cutting edge ending in a blunt square instead of a piercing point. That form made sense on a leather bench because the worker could draw through an upper or trim a layer without needlessly stabbing what lay below.
Industrialized New England shoemaking created enormous demand for dedicated bench knives in the nineteenth century. Isaac P. Hyde's pages conflict between 1870 and 1875, so this guide does not print a single founding year as settled fact. Hyde's own history describes a maker who went into factories, learned the required cut, and made patterns to the trade's need.
The pattern then migrated with the work: shoe leather to saddlery and harness, then to rubber, belting, textiles, upholstery, and general flexible sheet. Army saddler's-chest inventory naming a “shoe knife, square point,” and to a 1927 Sheffield catalog showing the square point as an established shoe-knife form. Those records demonstrate continuity, not Hyde invention. The honest product story is better: the upholstery shop uses a nineteenth-century trade geometry because fabric over a vulnerable soft layer still rewards the same non-pointed leader and long maintained edge.
The 60090 keeps the four-inch bench control; the 60570 extends the edge to five inches for a longer cloth stroke.
Which knife should I buy for upholstery fabric over foam? Choose the 60090 for shaped pieces, short curves, boxing strips, and close trimming; choose the 60570 for long panels and straighter continuous draws. The accepted difference controlling this job is 4" versus 5" blade length.
Will the square point keep me from cutting the foam? It removes a piercing point from the lead geometry, but the sharpened edge can still cut foam. Low angle, mapped support, neutral tension, and hand clearance remain mandatory.
How many fabric layers can I cut? No accepted Hyde claim used here states a layer capacity for either model. Qualify the actual stack on representative scrap; do not infer capacity from blade dimensions.
How thick can the foam be? No foam-thickness capacity is stated for these two knives.
Should I use the 60570 because it is “stronger”? No such difference is claimed here. Both are 1" wide and .065" thick in the same regular flat-ground, high-carbon, hardwood-handle class. The 60570 is longer; select it for stroke, not invented strength.
Should I stretch the fabric tight? No. Hold it flat under distributed, neutral tension without shifting grain, repeat, or bonded layers.
Do these knives need sharpening? Yes. Rising drag, bunching, or force means stop, service, and requalify the maintained high-carbon edge.
