How to Sand a Patch Flush
Job: take a filled, cured wall repair — spackle or joint compound over a hole, dent, crack, or patch plate — down flush with the wall around it, feather its perimeter into the surrounding paint until no edge survives, and leave a scratch the primer will bury.

On the wall these were never three jobs: one patch, one plane, one edge that has to disappear.
Time: ten to thirty minutes of sanding per patch, plus ten for the wipe-and-prime close. The calendar belongs to the fill: compound cures in hours to overnight, and a second thin coat after the first sanding is the normal rhythm of this work, not a failure of it.
Difficulty: restraint and light-reading, not strength. Compound is far softer than the painted wall around it — the whole skill is taking off exactly enough, and the wall will tell you when you're there if you light it correctly.
Before you start: know what "flush" means, then read the patch
Flush is two tests, and both must pass. Flat to the touch: fingertips drawn slowly flat across the boundary feel a ledge your eyes miss. Flat to the light: hold the work light against the wall so the beam rakes across the patch at a grazing angle — raking light throws a shadow off every crown, ledge, and hollow that overhead light flattens away. A patch that passes the fingertips but fails the light will fail in the finished room every evening the sun comes in low, because a painted wall in side light IS a raking-light test, run daily, forever. Sand to the light, confirm with the hand, and run the final check at the angle the room's real windows will use.
Confirm the fill is cured before the first stroke. Cured compound sands to loose powder; damp compound drags, pills, and rolls into crumbs that gouge tracks across the patch. If the abrasive smears instead of dusting, walk away and come back — sanding wet fill ruins the fill and the abrasive both. Deep fills cure from the surface down: a skin that feels dry an hour after filling can still be soft underneath, and overnight is the honest wait for anything deeper than a screw head.
Read the fill's shape — it decides your opening move. Rake the light across it now, before any sanding. Proud — crowned above the plane, knife ridges standing: it needs knock-down first (step 7). Near-flush — a whisper high, edges already feathered by the knife: skip the coarse rung entirely and start at the working grit (step 8); running knockdown grit over a good fill just cuts scratches you must then erase. Hollow or pocked — dished center, pinholes, a visible knife hollow: stop. You cannot sand a hollow flush, because removal is the only direction sanding moves. Re-coat it thin with the flexible knife and come back after cure. Sanding is subtraction; a hollow is an addition problem.
Size the method to the patch — the three grains of this job. A nail hole, a ding, a short crack line: a sponge alone finishes it — the 45350 or the 09083, thirty seconds each, no ceremony. A patch that must end dead-flat — a doorknob-size fill, a repair plate, anything big enough for the eye to read its plane: rigid backing enters, the 45395 with quarter-sheet paper or a hand sander (09057/09157) with a net sheet, because foam cannot state a plane (the physics is in step 8). A patch field — a water-stain repair coated wide, a wall carrying a dozen patches, a skim-blended zone: hand-sander scale earns its clamp and its bigger pad, and dust starts to matter enough that the 09165's hose stops being awkward and starts being the reason the room needs no cleanup. Bigger than that — joint-length, room-scale — is not this guide: that is sand-drywall-joints-flat and the pole tools, and dragging a pole out for one patch trades control for reach on a job that is all control and no reach.
Read the wall around the patch — sheen and age. Sheen sets your finish rung: flat and eggshell walls forgive, and a 150-class scratch disappears under primer there; satin and semi-gloss in real light want the 180 rung and a lighter hand, because sheen magnifies scratch the way it magnifies everything. Age sets the law: if the building predates 1978, the paint your feather rides onto is presumed lead until a test kit clears it. Sanding the patch itself is sanding new compound — but the perimeter pass IS disturbing old paint, and that puts the job inside the EPA's Renovation, Repair and Painting rule. For anyone paid to do the work, the interior minor-repair exemption covers only six square feet of disturbed paint per room; power sanding without HEPA exhaust capture sits on the prohibited-practices list; and past the exemption the work belongs to an EPA-certified firm running lead-safe practices (EPA — Lead RRP Program · EPA — RRP for contractors · EPA — RRP work practices). Homeowners on their own homes are exempt from the certification, not the toxicology (EPA — RRP for do-it-yourselfers): test first — it's a ten-minute answer — and on any pre-1978 surface you can't clear, work damp (the wet-sponge method is a recognized dust-minimizing practice *inside* that compliance frame, never a substitute for it), keep the abrasive off the old paint as far as the job allows, and clean up HEPA-and-damp-wipe, never with a bare shop vac. Pick your dust posture before you make dust. Drywall sanding is the dustiest routine task in residential work — NIOSH measured drywall sanders at up to ten times the OSHA permissible exposure limit for total dust (NIOSH 99-113) — and while one patch is not a career, the fines hang in the air for hours and settle everywhere. Whole-room extraction is the sand-drywall-dust-free guide's territory.
The sanding
Knock down what stands proud — and only what stands proud. 120 is the correction rung at patch scale: a 45383 disc on the 5" sponge sander, a 09933/09944 net sheet on a hand sander, or — the pocket answer — the 45360's coarse face (heavy, over-applied fill is that block's own guide, knock-down-heavy-filler-and-compound-by-hand). Work the crown from its center outward, never from the edge inward: the center is where the material is, and the feathered rim is a few thousandths of compound over paint that a coarse grit eats in one stroke. Stop the knockdown while the patch is still a hair proud — the finer rungs need something left to remove, and 120's job is shape, not surface. If the fill was laid clean and near-flush, this step never happens: starting at 150 is the legitimate skip, and it saves erasing scratches you never needed to make. (100 grit — the 45382 — is not a patch grit; it is defect removal, the remove-heavy-defects-before-finishing guide's business.)
Bring the field to plane with a rigid face. This is the step that makes "flush" true, and it is a physics decision. Foam under pressure follows the shape already there — it will polish a proud patch into a beautiful smooth hump — while a rigid backing bridges hollows and cuts highs, so the block, not the fill, decides the geometry. The line's rule in six words: the block states the plane; foam melts the edge. Load the 45395 with 150-class paper (quarter a 9" × 11" sheet, tension it flat and tight, re-seat it the moment it slackens), or clamp a 09938 net sheet in the 09057 — its aluminum-backed rubber pad is the flatness ceiling of the hand-sander pair, while the 09157's foam pad forgives an uneven hand and pays for it in exactly this step. Run overlapping strokes that start on the wall, cross the patch, and end on the wall: the stroke must overrun the boundary in every direction, because averaging patch and wall together is what flush mechanically is — a stroke that stays inside the patch digs the patch. Pressure through the flat of the palm, even and light; compound is soft, the surrounding paint is hard, and the abrasive always takes the compound first. Two or three passes, then light. (The 09165 runs this same step with the dust leaving through the sheet — same technique, plus the hose.
Check under raking light between every stage — like a machinist, not a painter. Light flat against the wall, eye close behind it, from two directions, because highs and hollows shadow differently. If powder is hiding the surface, wipe the patch with the barely-damp cloth, let it flash dry, and rake it again clean. Mark what the light shows in pencil, sand the marks, rake again. When the beam runs across patch and wall without a shadow line anywhere at the boundary, the plane is done — everything after this is edge work and scratch work. If the light shows a hollow that wasn't there when you started, you made it; read What Goes Wrong before you make it deeper.
Feather the perimeter to nothing — the discipline that makes the repair invisible. The patch's rim is compound thinning to zero over paint, and it gets the gentlest treatment in the job: fine grit — the 45350's fine faces, the 09083's 150 flat, a 45384 or 45385 disc on the 5" sponge sander, or 180 paper riding the 45395 — at pressure that dies to almost nothing as the stroke leaves the patch. Strokes run along the boundary or at a shallow diagonal across it, never plowing square into the edge. The sponge sander's conforming foam is built for exactly this halo — the ring of wall around the patch where compound-over-paint gives way to paint alone — blending where a rigid face would print its own rim. The goal at the rim: the compound edge disappears under the fingertips AND the surrounding paint keeps its sheen everywhere the abrasive didn't need to go. Two boundaries not to cross. Don't sand through the surrounding paint: the moment a ring of exposed older paint or bare substrate blooms past your feather, stop — you've cut a new ledge, and every further stroke widens it (the fix is in What Goes Wrong; it is short, but it is a fix, not a keep-going). And don't polish the paint: fine grit rubbed over the same ring of paint after the compound is gone burnishes it glossy, and a burnished halo flashes through the topcoat as surely as a ledge telegraphs. The feather ends when the edge is gone — one confirming pass, then hands off the wall.
Erase your own scratches, then stop for good. The abrasives ladder's law, applied at patch scale: each grit exists to remove the scratches of the one before it, and you may never skip two rungs. If 120 touched the patch, 150 must cross every inch 120 crossed — coarse scratch surviving under paint reads as fine parallel lines through the finish, and it is a callback. If the wall's sheen or its window light demands it (step 5), follow with 180 — a 09939 sheet, a 45385 disc, the blocks' fine faces — over the whole worked zone at feather pressure: the finish rung is erasing, not shaping. Then stop. Over-sanding cured compound at the finish rung doesn't make the patch flatter, it makes it lower — and softer compound always loses to harder paint at the boundary. (240 is not a patch rung; it belongs to paint film between coats — the scuff-sand-before-repaint and wet-sand-between-finish-coats guides own it, and the full ladder lives in plan-a-grit-sequence.)
Corners and curves run their own geometry. A patch that reaches an inside corner is sanded one plane at a time, strokes along the angle, never across it — a cross-stroke ripples the opposite face, and at a corner the opposite face is finished wall. The 45350's coated edges can ride deliberately into the angle where the corner itself carries compound; feather-light pressure, check the partner plane every few strokes, and take the full treatment from the sand-inside-corners guide. A patch on a curved surface — a bullnose reveal, an arched opening, a radiused wall — reverses this guide's core physics on purpose: there is no plane to state, so the rigid tools stay in the bag and conforming foam does the whole job, the 09083 draped to the curve or the 45380 with a 45384 disc, because a flat block on a curve cuts facets (sand-contours-and-profiles owns the technique). Protect every crisp arris nearby: foam rounds edges as happily as it follows curves, and a softened outside corner reads from across the room.
Get the dust off the wall — all of it. Sanding dust seated in the scratch is the classic adhesion failure: primer rolled over powder sits on the wall instead of in it, then sheds or flashes later. At patch scale the answer is a cloth or microfiber wrung nearly dry, wiped once over the patch and well past it, followed by a clean dry pass — with a HEPA vacuum first where the dust ran heavy, and always HEPA-plus-damp-wipe where lead was in play (never a bare shop vac, which exhausts the finest fraction straight back into the room). Prime the patch AND its halo — the flashing truth, and skipping it un-does the day. Bare compound is more porous than the painted wall around it: topcoat rolled straight over it dries faster, flatter, and duller there, and the patch reappears as a sheen ghost — flashing — every time light crosses the wall at an angle, which is exactly when patches show. Spot-prime the entire sanded zone: the compound and the scuffed ring of paint around it, out past everywhere the abrasive touched. Stain-blocking primer, not ordinary primer, over any patch that exists because of water — a water mark bleeds back through standard primer and two topcoats on a schedule of weeks. Let it dry fully. On flat paint, a primed patch plus a careful blend disappears (touch-up-a-wall-invisibly owns that art); on sheen walls, be honest corner to corner — sheen telegraphs everything, and one full-wall repaint is cheaper than three failed touch-ups. What goes wrong (and the fix)
"There's a ring around the patch after painting." The halo failure, with three parents. Unprimed compound flashing through → prime patch and halo, repaint. A burnished gloss ring where fine grit polished the old paint → scuff the ring uniformly dull, prime, repaint. Diagnose by angle: flashing shows as sheen difference, burnish as a gloss ring, texture as a smooth window. All three are one honest repaint from gone.
"I sanded a hollow into the middle of the patch." Compound is softer than paint — concentrated fingertip pressure, a small pad pivoting inside the boundary, or foam following an existing dish all dig the center. Stop sanding. Skim one thin coat over the hollow with the flexible knife, cure, and re-sand with the rigid face and boundary-crossing strokes. Subtraction made the hole; only addition fills it.
"Fine scratches show through the paint." Scratch telegraph: a coarse rung's scratches survived under the finish rung — usually a 120 pass that 150 never fully crossed, hidden under powder until primer found them. Re-sand the zone at 150 (then 180 on sheen), wipe, re-prime, repaint. The rung you skip is the one that shows.
"I sanded through the paint around the patch." The burned-through edge: there is now a paint ledge — a cliff where the surviving coat ends. Feather the ledge itself with fine grit until fingertips can't find it; if the step is deep (old, thick paint), skim a whisper of compound over the transition, cure, and re-feather — you are extending the patch, and that is the correct direction. Prime the exposed ring before paint, always: raw substrate and cut paint edges drink topcoat at different rates than either paint or compound, and a primer in the peel-stop/bonding class glues a lifted film edge down before the roller can find it.
"The patch fuzzed up and won't sand smooth." You are through the compound into drywall face paper, and its torn fibers stand up like felt — sanding fuzz makes more fuzz. Seal it with stain-blocking primer (it stiffens and glues the fibers down), cure, then one light finish pass, and a thin skim if it still reads rough. Then re-read step 3: the fill was thinner than the job needed.
"It looked perfect until the evening sun." Raking light found what the ceiling fixture hid — a shallow crown, a soft ledge, flashing. The cure is whichever failure the light names above; the prevention is step 9's habit of checking under worse light than the room will ever throw at the wall.
The history footnote (because these pages should be worth reading)
The patch is the youngest of the wall trades. A plastered wall was repaired by a plasterer, wet trade to wet trade; it took the paper-faced gypsum panel — developed by the United States Gypsum Company in 1916 and branded Sheetrock in 1917, then made the American wall by the postwar boom (USG — company history) — to put a wall in every house that its owner could hole on a Tuesday and sand flush on a Saturday. The abrasive side of the job is older and better documented: coated abrasive was industrialized out of an 1834 Vermont patent, grit fused to washable foam is a postwar-polymer idea, and the dust-passing net arrived in 2001 — lineages the sanding-sponges and abrasives line documents own and this page only points at.
