Define the cut and its consequence
“Cut flexible foam” can mean several different operations. It does not own splitting a broad piece parallel to its face, trimming loose fiberfill at an upholstered frame, slicing thick production bun stock with hollow-ground knives, cutting cover fabric, cutting insulation, or operating powered foam equipment. Those jobs have different geometry, products, and controls.
Before staging the knife, define:
the retained piece, waste side, datum, orientation, and downstream use;
the acceptance criteria after recovery: dimensions, angle, contour, allowable witness marks, surface quality, layer alignment, contamination, and dry fit;
what lies under and within the cut, including facings, scrim, adhesive, reinforcement, hardware, previous repairs, inserts, grit, or unknown contamination;
whether hand cutting is an approved process for the actual material and part.
“Cut through” is not an acceptance criterion.

Admit the material without guessing compatibility
Identify the maker, grade, lot, construction, condition, and intended component from records. “Upholstery foam,” color, feel, rebound, cell size, or apparent density is not exact identification. This guide assigns neither knife to a chemistry, density, firmness, cell type, flame treatment, temperature, or recovery class.
Inspect accessible faces and a same-construction offcut. Route any path that may contain wire, staples, rigid inserts, abrasive contamination, unknown facing, or repair. The knife is not a probe for hidden metal.
Condition the material exactly as required before layout and inspection. If none exists, the process owner must qualify one.
Hand cutting is one possible method. Route the work when material instructions, tolerance, volume, contour, or safe reach requires another process; this guide authorizes no powered-equipment procedure.
Select 60110 or 60115 on documented facts
The pair shares documented width, thickness, construction, square-point pattern, and straight edge. Their documented difference is blade length: 6 inches versus 8 inches. Length informs reach and available stroke, not foam-thickness capacity.
Use this decision sequence:
Continue the exact model already named by an approved station card, validated sample, or controlled purchase specification.
If no model is established, inspect both exact knives and run the intended setup on representative same-lot scrap.
Prefer 60110 when it completes the qualified cut without needing 60115’s additional reach or edge travel.
Consider 60115 only when the trial demonstrates that the additional documented length is necessary and controllable without burying the handle, reaching beyond balance, losing the cut plane, or moving a hand into the exit path.
Record the selected model with material identity, support, restraint, stroke, inspection method, and trial result.

Prepare support, restraint, layout, and body position
Support retained piece and waste on one stable plane. An unsupported waste flap can pull the line, close the cut, or fall at release. Extend the support; never substitute a body or helper’s hands.
Use an approved sacrificial surface and clear hard debris from the hidden path. The square point reduces piercing tendency, but the edge can still cut the support. It is not “foam-safe” or “substrate-safe.”
Mark from one datum and continue the line onto adjacent faces where needed. Mark orientation and waste. Remove layout tools from the stroke unless an approved fixture provides positive edge clearance.
Restrain gross movement without distorting the work. The line document permits slight compression but gives no amount, distribution, fixture, or recovery rule. Never prescribe a percentage.
Set work so the wrist stays near neutral and the stroke ends in open space, not at a person or fixture. Reposition instead of reaching. NIOSH’s non-powered hand-tool guide treats force, repetition, grip, posture, and task fit as selection variables; no Hyde ergonomic rating is inferred.
For workplace use, OSHA 1910.132 requires hazard assessment and suitable PPE; OSHA 1910.138 makes hand protection task-specific. Assess the edge, off hand, material movement, inclusions, sharpening, dust, and cleanup. Make the controlled cut
Step 1 — Stage the complete path
Confirm datum, line, keep/waste sides, exit, support, protected set-down, and clear release path.
Step 2 — Present the edge from an accessible face
Start at an outside edge with the blade aligned to the cut plane. Internal openings require another approved method; never stab or rock the square end into the field.
Step 3 — Stabilize without changing recovered geometry
Reproduce only trial-proven restraint. Keep the off hand outside cut, exit, and withdrawal paths.
Step 4 — Draw; do not press straight down
Use a smooth slicing draw. Straight-down pressure compresses before severing and can leave a torn or dished recovered face. A long stroke means controlled travel, not maximum reach or a one-pass promise.
Step 5 — Follow one established plane
Watch entry and adjacent witness lines. If another pass is qualified, withdraw and re-enter the same wall. Do not saw rapidly, twist the blade, or start a parallel channel.
Step 6 — Reposition instead of reaching
Protect the knife before rotating the work. Preserve datum and support; any second approach follows continuous witness marks from the original datum.
Step 7 — Control curves by the approved pattern
For curves, use trial-qualified tangent draws and repositioning. Never lever sideways, freehand undefined contours, or plunge blindly.
Step 8 — Control final release
Shorten the final stroke and support the waste. Never tear a remaining web, catch an offcut with the knife hand, or move pieces before protecting the knife.
Step 9 — Stop on any changed condition
Stop for rising resistance, closure, movement, lost line, blade twist, hard contact, separation, tearing, support approach, or fatigue. Withdraw only if controlled. More force is not diagnosis.
Inspect recovered work and recover failures
Release restraint and allow specified recovery. Measure from the datum by the approved method. Inspect continuity, geometry, steps, waves, tears, compressed lips, residue, separated layers, and support strikes. Dry-fit where permitted.

Clean, inspect, protect, and record
Remove residue by an approved method with the edge supported away from hands. Never wipe toward fingers or around the corner blindly.
