How to Cut a Replacement Pane to Size

Written for the person doing the job. This is the glass step of the window-repair sequence: old putty out (remove-old-glazing-putty), pane cut (this page), pane bedded and puttied (reglaze-a-single-pane-window).

Job: cut one pane of flat glass — new stock, a hardware-store blank, or salvage — to fit a measured sash opening.

Time: the cut itself takes a minute. Measuring, layout, and a practice score on scrap: half an hour. First pane ever: give it an hour and two pieces of scrap.

Difficulty: nerve, not strength. The entire skill is committing to one firm pass and one decisive snap — glass punishes hesitation and forgives almost nothing else.

Everything else: tape measure · fine-point marker or china (grease) pencil · a straight guide — a wood yardstick, a spirit level, or a ripped plywood strip; this catalog doesn't sell a cutting straightedge, so improvise a rigid one · a drop of light machine oil or kerosene · a dozen sheets of newspaper or a thin blanket for bench padding · a 1/4"–3/8" wood dowel · glass cleaner and a lint-free rag · cut-resistant gloves · safety glasses · scrap cardboard and tape for disposal · two or three glass offcuts to practice on (a hardware store with a glass counter will usually hand you scrap for free).

Before you start: the measurement and the glass

Measure the opening in four places, and believe the small numbers. With the rabbet cleared to bare, sound wood — that is its own job, done first: remove-old-glazing-putty — measure the width of the opening at the top *and* the bottom, and the height at the left *and* the right. Old sashes are not square; a century of racking and swelling sees to that, and a pane cut to the big end of a tapered opening jams at the small end. Work from the smaller number of each pair, and write both final dimensions down — you'll mark glass from the numbers, not from memory.

Subtract 1/8" from each direction — the rule the whole job hangs on. Glass must never touch wood: a sash moves, seasonally and every time the window does, and a tight pane cracks the first time the frame closes on it. Cut the pane 1/8" under the opening in width and 1/8" under in height, so it floats with about 1/16" of clearance all around when centered. The reglazing guide carries the same rule from the other side — the back-bedding putty, not friction, is what fills that gap.

Choose the glass honestly. Ordinary window glass comes in two weights: single-strength at 3/32" and double-strength at 1/8" (Brennan — how thick is window glass, Thermal Windows — single-strength glass). The right answer for a repair is almost always match what came out — measure a shard; the rabbet depth and sight lines were made for that thickness. Small divided lights are traditionally single-strength; a large single pane that would flex or drum in the wind wants double. For an old sash that has earned its history, salvage "wavy" glass from an architectural-salvage yard keeps the character — it cuts by exactly the method below, just less predictably: old glass varies in thickness across one sheet and is more brittle at its edges, so keep the one-pass discipline and accept a higher scrap rate.

Know where a cut pane is against code — a hard boundary, not advice. Building code requires safety glazing in hazardous locations: glazing in and immediately beside doors, tub and shower enclosures where the glass sits less than 60" above the standing surface, glazing beside stairs and landings less than 36" above the walking surface, and big low panes near the floor (IRC R308.4 — hazardous locations). If your broken pane is in one of those places, a hand-cut annealed pane is not a repair — it's a hazard with a deadline. Order a tempered pane made to your measurements instead. All sizing happens before tempering. Check the old pane's corners for the etched certification "bug" (ANSI Z97.1 / CPSC 16 CFR 1201) — if it has one, this guide's job is ordering, not cutting.

You cut your own when the counter can't help — odd hours, salvage or wavy glass they won't touch, a divided-light sash with a dozen small lights where store trips would eat the day — or because the skill is worth owning. All good reasons; pick yours and proceed.

The cut

Build the bench. Flat, padded, clean — all three are load-bearing. A door on sawhorses or a solid table beats a workbench with dog holes. Pad it with newspaper or a thin blanket pulled taut: enough cushion to even out the surface, not so much that the glass flexes when you lean on the wheel. Run your palm across the padding hunting grit — one trapped crumb of anything hard is a point load, and a point load is where the pane cracks instead of where you scored it. Clean the glass along the cut path with glass cleaner and a lint-free rag; the wheel needs to touch glass, not dust. Mirrors are the same job with one change: score the glass face, never the coated back, and pad generously to protect the silvering.

Lay out the cut and set the guide. Mark your dimension with fine ticks at the two edges of the sheet rather than a drawn line the wheel must ride through — marker ink under the wheel greases the score. Or use the glazier's trick: draw the full cutting diagram on paper and slide it under the glass. Set your straightedge back from the cut line by the cutter's offset — the distance from wheel to the side of the head, learned once on scrap and remembered forever — then anchor it: a spring clamp at each end where the piece allows, the spread heel of your off hand where it doesn't. A guide that creeps mid-pass is the number-one parent of the curved score (see below).

Oil the wheel. Touch the wheel to a rag with a drop of light machine oil or kerosene on it. This is trade practice, not a package instruction — the record for the 45700 specifies the wheel and the work, not a lubricant — and the practice earns its keep: oil keeps the score line clean and "open," quiets the wheel, and extends its life. A fresh carbide wheel will make a one-off cut dry, and plenty of people run dry on single-strength; the drop costs nothing and the score it leaves is more consistent.

Score: one pass, firm and even — and listen. Stand where you can draw the whole line in one motion without re-planting your feet. Hold the cutter like a pencil, low, with the wheel vertical — square to the glass in both directions. A tilted wheel scores a bevel, and the break follows the bevel instead of your line. Set the wheel on the glass a hair inside the far edge, press to firm — arm weight, a few pounds, which is why a practice score on scrap comes first — and pull toward yourself along the guide at a steady couple of inches per second, running the wheel cleanly *off* the near edge. The glass reports as you go: a good score sounds like tearing silk, a fine steady zipper hiss, and leaves a faint even line. A gritty crunch spitting white dust is too much pressure — that line will break ragged. Silence with skips is too little pressure or a dry wheel. And the law of the trade, worth stating twice: one pass, never re-run a score. A second pass over the same line crushes the score shut, guarantees an ugly break, and flats the carbide — it is how good cutters die young. A bad score stays bad: snap that piece off and recut on fresh glass, well clear of the abandoned line.

Snap it — promptly, and like you mean it. A score is a wound that starts healing; snap within a minute or two, not after lunch. Two household methods, both good:

The dowel. Dowel on the bench, glass on top, score line directly over the dowel, scored face up. Spread a palm flat on each side close to the line and press down evenly on both at once. The score "runs" — a soft tick travels the length of the line — and the pane parts clean.

Over the edge. Slide the glass until the score lies exactly along the bench edge, overhang in your gloved hand with your thumb on top, other palm holding the bench side flat. Snap the overhang down in one short, decisive stroke. A slow bend lets the crack wander; the move is called a snap because it is one.

The tool the trade would add is running pliers — wide curved jaws that run a score from its end, near-mandatory for strips under an inch wide. This catalog doesn't carry them; say so plainly. The honest workaround is layout: plan cuts so every offcut stays wide enough to grip with a whole hand. If a job truly requires slivering, a pair of hardware-store running pliers beats a box of ruined panes.

Seam the edges, then handle the pane right. A fresh-cut edge is genuinely sharp. Kill the razor arris with one light pass of a fine sharpening stone or wet fine silicon-carbide paper held at 45° along each new edge — glaziers call it seaming, and it makes every later step of the glazing job safer without rounding the edge. Cut-resistant gloves from here on. Carry the pane vertically, by the edges, faces between your palms: a pane carried flat like a tray sags, and sagging glass finds stress lines you didn't score. Safety glasses stay on from before the snap — chips fly small and fast.

Dry-fit before anything sticky happens. Set the pane into the cleaned rabbet. It should drop in without persuasion and show clearance all around — the 1/16" float you built in at step 2. If it binds anywhere, do not press: glass doesn't shave, and chewing a proud edge down is misery that usually ends in a crack. A binding pane means remeasure and recut, and the second cut is cheap because now you know the opening's true small numbers. When it floats, lift it back out and go bed it properly — bedding, points, and the beveled putty line belong to the sister guide, reglaze-a-single-pane-window, which sends its glass step here and takes over the moment your pane fits.

After: the part everyone skips

Deal with the sharps like a professional. Shards and dead offcuts go flat into a doubled cardboard sleeve, taped shut and marked GLASS — never loose in a bag a hauler's hand will meet. Sweep the bench and floor instead of finger-picking, then wipe the work area with a damp paper towel to lift the glass dust a broom can't see, and throw the towel in with the shards. Keep the worthwhile offcuts — a couple of inches wide and up — flat in a marked box: they are next pane's practice scores and the divided-light sash's small-light stock.

What goes wrong (and the fix)

"The score curved off my line." The guide crept, or you steered by watching the wheel. Clamp the straightedge and keep your eyes a few inches *ahead* of the wheel on the line — hands follow eyes. Recut on fresh glass, keeping the new score well away from the abandoned one: a running break passing near an old score will happily jump tracks to it.

"I went back over the line to deepen it." The one unforgivable. A re-run score is a crushed score — it breaks ragged, and the wheel riding its own groove takes flats on its edge. Snap off, recut, then test the wheel on scrap: if the once-smooth hiss now skips and stutters, the wheel took damage and every future score will say so.

"The break came off ragged — chips and stair-steps." Uneven pressure (heavy-light-heavy breaks wander at every light spot), a slow timid bend instead of a snap, grit under the glass, or a score left to age. All four cures live in the doing: even weight, decisive snap, clean bench, snap promptly.

"I pressed and nothing happened — the score won't run." Too light a score, or a dry, worn wheel — and the answer is *not* a second pass. Reposition so the dowel sits exactly under the score and press again, firm and even, both palms; or take it to the bench edge and start the run from one end. If it still won't part, that score was never deep enough. Recut on a fresh line well clear of the old one, firmer, wheel oiled, and listen this time for the hiss you didn't hear before.

"It cracked somewhere else entirely." A point load: grit under the pane, a hollow under the padding, a palm bearing on unsupported overhang — or a pane forced into a binding rabbet at dry-fit. Glass breaks at the stress you actually gave it, which is not always the stress you meant.
